The operator and the problem

A Sydney pharmaceutical 3PL ran large fleets of the small AP4-series totes, the 13 L and 22 L solid crates, for picking and holding regulated consumables between pick and dispatch. Goods sat exposed in open totes on the staging lanes, which invited dust ingress, the risk of tampering, and the occasional mix-up that forced a re-pick. In a regulated environment any of those is more than an inconvenience: a contaminated or disturbed pick can fail a check and has to be redone, and chain-of-custody expectations make an open, unsealed tote a poor place to hold product. The obvious answer, buying a separate line of dedicated covered totes, meant standing up and storing a whole second crate inventory just to get a lid.

Why this product

Instead they added the BPB-AP4L-3, a clip-on lid moulded in polypropylene at 440 x 332 x 20 mm that fits both the AP4 and AP4D crates. Because one lid covers both the 13 L and 22 L bodies, a single lid SKU lets the existing open-tote pool double as a closed-tote pool on demand, with no separate covered-crate line to buy or warehouse. The clip-on fit seals the tote against dust and casual tampering for chain-of-custody peace of mind, and being a washable PP reusable it suits a regulated environment and rides along with the crates for years rather than being a consumable. At 425 grams it adds almost nothing to handle and clips on and off in a moment, so it never slows a pick.

The rollout

Lids were introduced across the AP4 and AP4D fleet and clipped on wherever a pick needed to be covered, sealed or held securely between stages. The same crate that ran open for fast picking could be capped the moment goods needed protection, so one pool flexed between both jobs through the day. Because the lid is reusable and washable, it stays in rotation across the crates' multi-year service life and goes through the same sanitation process as the totes, which kept the regulated cleaning sign-off simple rather than introducing a separate item to validate.

Why one cross-compatible lid won

The leverage here is compatibility. A single lid that fits two crate sizes means a 3PL does not have to fragment its tote pool into open and covered lines, double its crate inventory, or carry two lid SKUs. One accessory turns the whole AP4 fleet into an on-demand sealable pool, which is exactly the flexibility a high-mix pharmaceutical pick face needs.

Estimated result

We estimate the shared-lid approach avoided the cost of buying and storing a dedicated covered-tote line, letting one crate pool serve both open and closed needs. By sealing goods against dust and tampering between pick and dispatch, the lids cut contamination and re-pick events by an estimated handful per shift, tightening picking accuracy in a setting where that matters for compliance. As a washable reusable the lid is amortised across an estimated multi-year crate life rather than treated as a per-use cost. These are operational estimates rather than a quoted figure, but using a single cross-compatible lid turned two crate sizes into one flexible, sealable pool at minimal outlay.
